Ian,
For future reference, when dealing with bolts/nuts use a snapping force like an impact, not a slow hard pressure. Of course, you can still have broken bolts either way, but this method should help avoid a broken bolt.
That's what I was always taught, not that there is always a choice either.

geez man....i just came across this thread and I saw it was you and holy hell you are in a bind. i did not read the whole thing......i will but i just don't have the time right now.
give me a brief run-down. manifolds are off right? head is held down by head bolts and the hidden one to the timing cover...did you get that one?

Ian......I just was looking at you pic of the above bolt......if I remember correctly (an you can confirm this by just looking at the bolts, that broken bolt will not be impeding you at all EXCEPT.....it does not look like you are pulling the head STRAIGHT UP but rather, at an angle and it is likely binding against the remaining shaft of the bolt..........make a gantry or borrow a lift and lift it straight out......or do what I did and get inside there and lift it straight out

thanks. i think i can do that. it'll be an all-day project.
all 11 bolts are out, unless there is something behind the head.
so tomorrow: hood off, heater hoses off, head off (or else... (or else i'll wait 'til spring break))
also, i got in the engine bay where the radiator was, and tried to lift the head by hand. no joy.
thanks for the info, 92!

pics from yesterday:
my bolt layout board

finally got the wiring harness out

pile o' stuff, including head gaskets, front end kit, radiator, villager fan, alternator bracket, and alternator adapter

that stupid socket bolt. had to go get vice grips to get it off

reference pics

lower intake off

in order, 1-4

old and new alternator brackets

reference

alternator bracket out

i'll be painting the bracket with this

blowing on the pool of oil revealed the hidden bolt. and eventually found a piece of timing guide

how i wasn't able to move the bolt (#8)

yeah, ratchet straps

and these again

so, order of events today:
-lift head from centered above lift point
-if it comes off, cool
-pb blast the living daylights out of the un-threaded stud that was bolt #8
-try to vice grip it into submission, without stripping it. if i can do that, then i'll just need new head bolts, and all will be fine. i don't want to heli-coil

Agree completely. Pipe wrenches are invaluable for this sort of thing. I used a pipe wrench with a cheater bar to remove the studs in my old exhaust manifold just the other day. Vise grips just chewed up the bolt. I also put Kroil on the bolts at least five or six times, which helped, I'm sure.

head is almost off. it's about 3" off of the block, with maybe 1" left to go. it also took the better part of a can o' pb blaster and some hammering (not on the actual head or block). almost there...
