If you ordered six shooter knuckles, I believe they use the stock lower bearings, caps and shims. Does it go on the studs at all? Or is it just not fully seating? If thats the case, its not lined up properly and is not going into the center race of the lower bearing. I had this problem when I rebuilt my knuckles. A bit of wiggling everything and it went together.

You may want to verify that the cap is going into the bearing. Do this when the parts are in your hand, not on the truck...

No. Emory cloth and sand them down a bit as they fit into the bearing not the knuckle per say.

It slides on the studs but the first "nipple" wont slide in the hole on the knuckle. The bearing slides over the "smaller nipple". I even took the knuckle off the truck and turned it over and tried beatin the bearing cap in but it just wont fit. In other words, the hole on the knuckle is too small.

So if you flip the knuckle over, and with no bearing, the cap wont fit into just the knuckle? Can you see any "interference" where the cap slides in? Since you were beating on it, did it possibly "bugger" the knuckle or the cap where they meet? Or if you hold the cap up to the knuckle, can you see that it is way off alignment?

Might just need a little filing or sanding to clean up the fit. Run a file lightly around the edge of the cap stud and some emery cloth or metal sandpaper around the inside of the hole in the knuckle to clean it up a bit. And try a felt pen to blacken the end of the cap and try to insert it and pull it out to see where the black is rubbed off and that will be the high spot. Prior to installing it, clean both parts well and lightly oil or grease to let it slip in easier:

Its not that, the hole in the knuckle is too small.

Yes I know there are two pins, the small one in the bearing and the large one in the knuckle, but it is still usually a simple matter of either enlarging the hole or shrinking the pin. But how much too small are you talking about? Like 0.0001" or 0.1", it makes a big difference. With steel 0.001" difference in size can make the difference of a press fit or a slip fit.

Or call up Trail Gear and get a part that fits.

I would file the cap pin before messing with the hole in the knuckle.

Alright just to update. I tried using emory cloth but it wouldnt take enough off so i got a big ole "honing" bit and slowly made the hole bigger until the caps fit in correctly. Now im on to shimming the knuckles. I hate that this is my first time doin this!
