Is it possible to install crossover with heads on?

Yes it is, but for the life of me cannot remember how. Last time I did head gaskets a couple of years back I ran into the same issue. Vaguely remember sliding it in somehow from the drivers side. Wish I could be of more help.

I have heard of this! Do you remember if you had to remove exhaust manifold?

Hmmm. I'm pretty sure I was not able to get the cross-over OUT with the heads on, so I just disconnected it, and left it sitting there with the heads off. When the heads went back on, the cross-over was right there to connect.
(Which brings up the question: how did you get the cross-over out in the first place?)
So, having not actually tried it, I can't say for sure that you CAN'T install it with heads on. If you manage it, DO let us all know.

Pull the heads or pull the engine. Something needs to move. That cross over pipe won't just slide in there. I'm not a Toyota expert at any means ,but I have some experience with the 3.0's.

In my opinion. I wouldn't re-engineer the exhaust. Just get it back together and functional. OR drop a 3.4 in it if you want to get horse power gain and exhaust options.

I put Thorley headers on my '91 3.0 back in 2009 and definitely did not remove the heads to remove the crossover. I can't remember any particular drama getting it out but as others have said, time can dim the memory. I may have had to remove other bits to get it but definitely not the heads.
