No plasma over here I just used a hole saw from ACE and it worked out fine for me.

If you can get your hand on a plasma I'd say do it!

Now lets see some SAS in progress pics

IMO if i did my sas over agin i would deff wait to cut the holes for the tubes after i got the ifs crap out of the way.. it just makes it alot easier to get to the inside of the frame rails.. but once again thats my oppionon.. at the time i didnt have any way to get a torch or plasma to my house and i didnt want to hole saw it so i had to stay late at work one night and use our big plasma there. id like to do a build similar to yours one day for a DD/ light wheeling rig... the runner is nice but i feel it will eventually evolve to be a more trail only rig.

Hole saw was the worst part of the whole project imo.

I do that with all my tools from work. Buy mastercraft stuff with lifetime warranty. I'd trade in my level and tape measure every 3 to 6 months when I was in a potash mill from corrosion. Now I'm in a uranium mill so nothing can leave site due to radiation, company pays for my tools, boots, winter gear and will go as far as a whole interior of a welding truck to pass a scan. I wanna get my truck on site for some reason, contaminate the interior and get them to put in a new one, maybe break something here too so I get free shop work and parts.

But what's so bad about the hole saw? Just tough steel or hard to get in there?

The guy that plasma'd mine said the frame has other baffles/honeycomb/stuff/junk in the way to get through that makes it a PITA. I wasn't there to witness but maybe the other guys that cut their own can chime in.

Well multiple things. When i cut into it thorugh the outside it went though okay, no problem there, but once i got through the first part of the frame there was a part of metal that went vertical and that is where the teeth would break off.

The other PITA thing about the hole saw is i couldn't get the drill in from the inside of the frame. The passenger side the drill would hit the transmission and the other side the exhaust was in the way

I welded my hole saw to an old 12" long socket extension and drilled the whole way through the frame from the outside. It was still one of the more annoying parts of the job and requires constant oiling and putting little pressure on it at a time as to not bind and break your wrists. By the time I was done both sides the hole saw was pretty much shot. Worn out, teeth missing, and bent.

IMHO the hole saw is not the best way to go by any means but it's still a lot cheaper then buying a plasma cutter. I went thru 2 saws but it got the job done, I just used a long drill bit as a pilot/guiding tool. I say the whole evolution of cutting the shackle holes took maybe 40min.

904 - Sounds like a right angled drill would have been your best bet to get to the inner frame rail.

nice the only things i recomend that marlin dosen't sell are rock rigs, and backing plate eliminators(TG sells both)

just gotta paint my axle and i'll be ordering the same stuff
also how'd the JB weld on the knuckle balls turn out?

I saw a thread on YT about "Toyota Hype" or some crap about Toyotas not being any more reliable than any other vehicle. Well, Scroll down a few pics and check whats on the tow truck!!
Yes I got it for freee and yes this Vanagon does have a new motor and rebuilt tranny BUT all the wiring is corroded, hence the break down on the side of the freeway.
I was on my way to the DMV to register it and it just stopped. I literally took the thing apart (at least as much as I could). I turned out there was a corroded wire INSIDE the distributer that was not making contact. I had to have it towed and taken to a shop.
The PO paid for everything.
I also had all my axle stuff for my SAS in the thing. I was taking the axle to a friend of mines house to put it togethor.
What a total PITA! Now I smell like gas and I need a shower.
Piece of CHIT Volkswagon pile of crap
runs nice now though

Oh, note the BF fire extinguisher close by lol
