Do you have ADD? If not, I'm pretty sure you have to completely stop to shift. Auto or manual transmission?

Yes, that's the way it's supposed to function. V6's with the chain drive transfer cases and ADD were able to be shifted at speed, but 4cyl gear drive cases must be shifted from a complete stop (or below 5mph IIRC).

The sunvisor and owners maunal both have transfer shifting instructions...

You're fine, just a little noise that let you know to back off.

I have to come to a complete stop, or my tacoma xfer case acts like it wants to explode. About every shift lever xfer case except jeeps, I've found will grind unless your at a complete stop....

That t-case in not syncromesh, so you either must be stopped for the gears to line up or if you have the front hubs locked (assuming the same size front and rear tires and same axle ratios) you can shift between 2H and 4H at most any speed, since the front driveshaft keeps the front drive gears spinning in sync with the rest of the t-case.

I have a '94 4cyl manual trans 4runner with ADD, and I can shift in and out of 4wd while moving without any noise whatsoever. I've shifted into 4hi going about 30mph a lot of times without any problems. The owners manual says I can shift in or out of 4hi at any speed under 55? I think.

Yes, if you have ADD, then the t-case is synchromesh into 4H, so that when you pull the shift lever back, the synchro rings spin up the front drivetrain before pushing the front axle disconnect in to lock the driver's side axle into place.

Sure, in 4H, you have the whole case moving, front and rear drive section, so they are synchronized. Shift into 2H and you just move the FWD section out of engagement, nothing has to mesh up so unless it is bound up, it should shift 4H to 2H w/o problems. It is when you have the FWD gears sitting still and the RWD gears spinning that you run into problems. Either slow down to a slow enough speed where the gears can mesh up or lock the front axle to keep the FWD gears spinning so they will mesh up.
