After my dual cases went in, I had some issues with the boots binding and clearances on the body that allowed the levers to be "popped" out of gear... especially when the tranny would twist under load.

The Marlin HD TC springs where a big help, and I also paid extra attention to the clearances around the sticks.

With your body lift, you may have similar issues. The springs are a big improvement and will allow the TC to engage much more aggressively.

Well same different day. The T.C. springs did help but didn't do the trick. I cut some of my floor board to ensure that my T.C. lever was not getting pushed out of mesh due to my body lift. It's still doing the same thing, clunking out when the 4X4 is put under any pressure. I am at my wits end.

Might want to get ahold of someone at Marlin Crawler's shop (http://www.marlincrawler.com/htm/tra...ansfercase.htm) and see what they have to say. Similar thing happened to a buddy of mine (would pop out of 4L only) and it turned out to be some internal wear/damage inside the case. Marlin rebuilt the case for him and it has been good since then.

NOw as for your transfer problem i dont think its in the hubs or trany but i do belive its in the a$$ end of your transfercase so to check this drop the rear drive shaft and take that big bolt out jack the trasfer case up just a lil to get the lower mount bolts out and drain the fluid and take all them little bolts out there a 14mm have fun there tight now take that rear output thingy out and take the cover off now ass you can see your gears are not messed right (they dont go tooth to tooth there a lil worn down) and to fix this easy but your self a set of real good gears from wab fab or craller or any place like that cause from what it sounds like is that your in 4x4 and when you put even the smallest amount of torque to it they jump and then it wont work

step two if everything above is fine then its your bearings in your transfercase and the gears are not meshing right

now if its a chain drive then hey your almost done you need to replace your chain guides just like the timing chain and then you should be fine but since you did this a few times and i know the po did this all the time you will need the fallowing

tc chain
tc chain guides
rtv sealet
and your good to go
(dont forget to do the bearings since your there)

gear to gear tc

gears
bearings
rtv sealant

hope it helps and somebody correct me if im wrong on this if you need help i can try and walk you through this man!!!!!

GOOD LUCK!!

Did you see this post back on the first page? This seams like a pretty good guess at the problem.

ok how about this man lets try and get it down to only a few parts.

take her out put in 4wd lock the hubs punch the gas when it goes pop stop park get out and under that thing.......

try to spin the front drive shaft by hand!!!

if nothing then unlock one hub and try again if it does spin then you know it is the transfercase if it still dont spin then you know its in the diff and we can go from there!!!!!!!
