I have to remove and strip the 8" housing down....then make a jig. Capture the 4 holes on each end of the housing with very rigid mounts.
Making sure the gasket mounting surface is perfectly level with a bubble. And the rest will fall right into place. I have a 9.5" 3rd member that needs a little building up first.
Stay tuned.

Realizing that a proper "triangulation/fisheye/spreading of the stresses is needed, I had to spend 40 Big Ones for a one foot piece of DOM.
ID equals 3.124" is perfect for some reinforcing plates.

Stay tuned Eric and Robb.....the 12" chunk of DOM just arrived.....still waiting for the bare 3rd to arrive.

Just arrived.....

They said it would be 12 inches....I measured 11 31/32....I guess that will suffice.
Wall thickness is a perfect .188 to match the thickness of the axle tubes which I think is right around the same number.
Chopsaw time.....

The 4 axle housing half plates are ready....2 on each side. Beefs up the housing at those 2 vertical stress points
such that I never have to worry about THAT spot on the housing ever again....it's all the other spots......

Still kinda sick but feel good enough to do an hour on the FJ60 rear ....and then a gearinstall for a customer.

Just doing some fitment possibilities.....the empty 3rd dropped right in in normal mounting position. Brackets are in the way of future plans so they will come off.

2 of the the studs have to be extra long because of the thicker mount holes.

Here, I turned the 3rd upside down and fits perfect.

This is the backside. The 3rd fits in both orientations here also.

Now I was going to sawzall this bracket off.....

...but it was actually going to be cleaner by breaking the welds with my cutting wheel and flapper it down.

Sawzall took care of this one.

Flapper wheel cleaned it up nice. And there is still a lot of high weld spots and sputters that need to be levelled off a little better.
The plan is to remove those studs and have a perfectly flat surface to allow a long bubble leveller to lay across the gasket surface.
The welds may need additional levelling.

Sawzall it.....

Ha!

This perch was in the way.

These axle housing studs get swapped on opposite sides.....double-nut and a touch of heat. They felt like they would come out without the heat but the application
of the heat made them spin a lot easier.

All 20 studs were high speed wire wheeled. Axle housing is ready to be taped off and cut.
The plan is to NOT have a drain plug on the bottom. Plan to flip it to the top.
