I've been having multiple problems including very occasional (every 3-4 weeks) MIL light and sensor banks not reseting for emissions inspection. When MIL light appears it is always code P0136.

Replaced rear O2 sensor and got code again. Decided to replace front sensor and in the course of doing so, found a small exhaust leak around the front O2 sensor mounting flange (see picture). Yes I replaced the gasket when the new sensor went on, but due to rust there is still a leak.

Can anyone suggest a gasket material that will be compressible enough to fill the gap (about 1/16-1/32") and withstand the high heat in this location?

ps: whoever designed the plug location on top of the TC for the front O2 sensor should be shot--or at least have their knuckles worked on with a wood rasp.

custom cork gasket you have just get some copper coat to add to it.. Its a liquid that has copper in it.. the cort and the copper coat will seal it up, cheap too.. Dont accidentally get the copper RTV, that wont work I know...

 

Rather than making a new gasket out of different material, did you clean the mating surface off with a decent metal file? Alot of times rust builds up in a ridge and prevents the surfaces from sealing properly so you need to knock that down first. I'd try the file (also check the sensor to be sure the flange is not bent too) then a new OEM gasket.
