A small pipe wrench is your friend. The tighten harder as you pull.

The smaller ones are often still small enough to fit where you need to be. I stripped the fill plug on the diff of my previous 4runner (after I drained it ). One of these babies saved by butt after store hours.

Try those wrenches that grab on the flat, otherside that link is your best option. Like I said, be sure you are turning the right way. I put a TJM on a taco this weekend and I had my longest breaker bar and I had propped my feet against the tire and was going at it like nobodies business and was amazed how tight it was...as luck would have it, I succeeded in making it much tighter before I loosened it...haha. Drilling or cutting is going to suck, buy that set, it will come in handy the more you work on your truck.

Just take it to any fab shop or exhaust shop and explain your situation to them and see if they would be willing to weld a nut on it...most places will do it for free 'cause it will only take about 30 seconds to get a strong enough bead on it.

You could take a file and file down the flat surfaces to make it essentially a smaller size and then pound on an old socket that fits the new size you made by filing and try that.

If that doesn't work...not sure what to tell you. Easiest thing to do would be to call around and just ask if they would be willing to help you.

Why not try some vise grips. Get some on there as tight as you can, might take you on one side and a friend on the other to get it tight enough, then use a sledge to get it started off.

You guys have to remember that these bolts are on there TIGHT.
The suggestions like vice grips, pipe wrenches, etc. won't work unless he can get enough torque on the bolts. You're not going to get that kind of torque with a 6" handle. You'll need something closer to 2' or more (if you're going to do this by hand)

I think a pipe wrench is the best bet. Put a pipe on the end to lengthen the wrench. The pipe wrench is a great tool - but needs a longer handle.

Off the top of my head...

A pipe wrench with a breaker bar over the handle is a good bet.

Not sure if you have access to any welding equipment or not, but a shop would probably weld a good nut to the top of the rounded head and use that to extract it.

Grind flat spots on opposing sides of the bolt head and use a cresent wrench with a breaker bar.

got it off!

took it to meineke. they put a socket on and used an air powered drill, popped right off. it was pretty cool, i felt like i was in the pit crew. hopefully i can put the bumper on tommorrow, its too dark right now.

Post some pic's of the finished product when you get a chance. My T-15 should be here within a week. I just went out and checked to make sure I could break my bolts loose. Good to go.

my alignment might be off a wee bit. havent had it re-aligned in a while. new clutch going in on monday, ill have them re-align it.

anyone have any suggestions as to a gap filler like arb makes. i dont feel like going the route of new brackets and whatnot to fix the gap made by the body lift, so i want to get something just to put in there. ive seen the arb filler like bamachem has, but what are my options for the tjm?
