Have you tried new gaskets? Not likely they'd warp unless you overtorqued the hound out of them (but then the bolts would snap off)...

Since he said PASSENGER SIDE and a SET, I'm guessing 3VZE...

It's possible for them to warp, but not very likely. I've had problems with my valve covers leaking too. This is how I got mine to seal up:

First, make sure your pcv valve isn't clogged. If it is, excess pressure will build up and will likely break your seal. I like to use RTV with the rubber gasket. I will put a bead between the valve cover and gasket (inside), and another bead between the gasket and head. You are also supposed to apply 4 small beads of RTV to each head (see pic below).

I also use longer bolts. You'll notice that some of threaded holes on the head go all the way through. You can use much longer bolts to catch more threads (I've had problems with the stock bolts stripping the head).

Hmm well i guess ill give the rtv a shot.Yes it is a 3.0. The passengers side is such a d*** to get to with all those damm vacume lines and the intake plenum.Me and my mechanic uncle just recently did the tranny, clutch(marlin crawler)rear main, oilpan gasket and a few other oddes and ends But the damm leak is still there. He hasent worked on many yotas but he has seen the plastic covers warp on a saturn so i dont no. Are there eney dresy metle after market covers for the 3.0.And if eneyone has some tricks for geting the covers off let me no
Thanks agean

did you get all the old gasket crap off? did you nick the metal on the sealing surface? that'd cause a leak, too.

x2 on the sealant at the corners of the cover. I believe there are metal spacers in the bolt holes of the valve cover to limit the distance the gasket is compressed. Maybe one is missing causing it not to seal uniformly. The trick to removing the cover is take the plenum off first. It only looks scary. Make good notes of the hoses and its not so bad. Get a new gasket for the plenum too.
