Exhaust Manifold Stud replacement
Exhaust manifold stud blew out, have found replacement stud, now stud will not fit (thread) into manifold. How can I get the replacement stud to thread into manifold hole?

Do not use bolts to hold the manifold on. The purpose of a stud is to allow you to twist without pulling, and pull without twisting. This helps prevent the relatively soft aluminum threads from pulling out. If you use a bolt, you will be much more likely to strip the threads out of the head.
How did the first stud come out? I know if they are loose it's possible for them to simply unscrew and fall out with no damage. If this is the case, the thread size is M10x1.25. Advance Auto should have two of the correct studs with two new nuts in a package. But if it was overtightened and the threads were pulled out, you will need to helicoil the threads. It's quite simple but the kit costs about $20 to $30 if you don't have it already.

Stud simply loosened itself and blew out while I was driving.I was told to use a tap and make new threads,does that sound reasonable?

I suppose that could happen. If you just had it apart and just had forgotten to tighten it up
Have the others worked loose as well??
If it just vibrated out there should be no need of having to tap any new threads .
Now if the rest are loose and the manifold has shifted it might make the hole off center making it not start in the thread .
There is no blowing out no pressure behind the stud unless your heads cracked then you have interesting problems.

Only reason you would need to use a tap and die set is if you screwed up the threads or had to drill out what was left of a stud. Do what other people are telling you and just replace it. Never heard of one just falling out tho thats crazy. Best of luck

if your absolutely positive that you have the correct stud to replace original I would try useing the same exact tap for that stud to A)free any rust or debris that may be lodged in the crevices or B)lubricate and find a small detail brush to clean out the hole.... let us know how it turns out

Did you get the wrong size thread stud?? Is there alot of just build up in the existing thread hole? I've also never had an exhaust stud just fall out on its own. I have however had tons of them break and rot away.
You can use the correct size rap to chase the existing threads and clean them up.
