I ended up giving up and bought a used trans & case off ebay and put in. Used the new shift solenoids and torque converter and switched over harnesses (geniuses cut them on replacement trans) and put on a brand new set of much smaller tires in hopes of prolonging the life of this thing. I hope when I've free time and money again I can actually diagnose the actual problem with the 92 model.

It was most likely the transfer case. These things are built together with the transmission. Not worth rebuilding. easier and cheaper to just swap out entire trans combo.

I just bought a used trans for $500 with 100k on it. I'm still not sure what's wrong with mine though. It had the "feels like it's going into gear" feel one time in the parking lot ... then it went into gear and was fine for weeks. Then ... parked it and nothing overnight. Really weird how they can go like that. I've been a motorcycle / ATV / powersports mechanic for over 30yrs now and have seen many different kinds of transmissions but this "park it overnight and it's crap the next morning" thing after absolutely no abuse is craaaaaaaaaaazy !! ; )

Sorry to rehash such an old post but I was driving along and thought to myself today 'did I ever reply?'

The first 4runner (90 with 2xxK miles) is long gone as we sent it on cause I didn't have time or resources to fix it and she blew head gaskets overheating it (the lady that was driving it!

HOWEVER the 92 that my dad still drives, I eventually pulled it to my place to work on, suddenly it was fine. clean it up blah blah and drive back to his, only for it to repeat the next day. It sat for some time more until I finally said ok I'm gonna replace the trans. I got determined and said no, that's not going to tell me what the problem is.

My theory is that there is some debris or some failure within the valve body of the txfr case but I don't have the parts and resources to risk diving in. If I get my hands on such I'll research more into it on the next go-round.

LONG STORY SHORT
Replaced the valve body in the transfer case, and knock on wood has been fine ever since! That's been months now.
