First, start over and explain that in a way that we can understand.

I read it 4 times, and still cannot understand what you are trying to say.

Don't weld anything, its designed to go together a certain way for a reason.

There is a slot for a woodruff key on the crankshaft pulley. Its hard to
Spot because it is where the shaft comes out of the motor.

Okay, use punctuation and complete sentences, so we can understand.

From what you are saying I'm guessing someone didn't torque the crank pulley down and it wore off the the key way in the shaft? is this correct?

This happened to me several years ago. The previous owner of my 94 PU with the 3.0 beat the balancer/pulley on with a hammer and did not have it lined up properly. This created a tiny bit of slop between the keyway on the balancer and the key. Over time the pulley wore the key down until it was worn very evenly and you could just barely make out where the key was at on the crank. I had to look very closely and when I found it I was able to tap tap with a hammer and chisel to coax it out. I did not have to hit it very hard, just tap and it will come out. Inspect the keyway on both the crank and the pulley. I needed a new pulley and key and was back in business.
