Hella 500 wiring diagram (color) for installation
Hi guys,
I'm putting in my Hella 500 driving lights this weekend and I just got through reading the billions of threads on installing Hella 500 lamps. Though I haven't installed it yet, I'm not quite sure why so many people had problems installing these lights (aside from placement).
One of the members posted a link to a much better, easier to read wiring diagram on the Hella website and I decided to color it to make it easier to read. I also made some edits and more importantly, I created two versions:
Version 1 - Green Wire Hooked Up To Your Headlamps (3 options)
http://www.4runners.org/images/hella...0_modified.jpg
Version 2 - Green Wire Hooked Up to an Auxiliary Fuse Box
http://www.4runners.org/images/hella...auxfusebox.jpg
According to the Hella website, the diagrams should also work for Hella 450 and 550 lights.
Ok, I think that this should solve most of the problems w/ Hella 500 installs.

you could probably substitute a on-off-on switch in there, on with highbeams connects as in the diagram, off is off, other on is connected to a fuse box, can be turned on anytime. come inspection time, disconnect the wire from the fuse box, when they test the lights, they will only operate with the high beams, then they will just wonder why you have an on-off-on switch instead of a on-off switch, but i dont believe they can fail you for something like that, lol

There are 3 ways to wire it in Version 1.
- if you hook the green wire up to the low beam wire, they only come on when your low beams are on when you flip the switch
- if you hook up the green wire to the high beam wire, they will only come on when your high beams are on when you flip the switch
if you hook up the green wire to the parking light wire, you can use the lights independent of the low/high beams by flipping the switch. that is to say, you can use them as a substitute to your regular low beam lights but you still have to flip the switch
The way I want mine to be wired up is how Corey did it. And that is Version 2, where the green wire is hooked up to the auxiliary fuse box. That way, I can flip them on at *anytime*
Now I remember from living in MA that there are car inspections. We dont have those in CA, so I dont have to worry about that anymore. But if I were yo Rob, what I'd do is hook up an aux fuse box and hook it up like version 2. At the same time, I'd hook up a wire from the high beam light wire and at the other end of that wire, hook up a male connector that is exactly the same size as the aux fuse box male connectors. That way, its a quick "plug and play" swap when you visit Mr. Inspector.

I wired my 550 fog lights to be enabled with the parking lights, that is the relay coil power comes from the parking lights. Then the switch allows the fogs to be turned on and off manually, independent of the headlights. This way the fogs turn off when the lights are turned off (handy feature that ties in nicely with the headlights on reminder buzzer) and it lets me use the fogs in any combination of other lights. While techically, they are only supposed to be on with the low beams, I do find them helpful off-road with the high beams on (they fill in in front of the truck, high beams light up farther ahead) and I have even driven a little in very bad fog/snow with the low beams off, only the parking lights and fogs to cut down on the glare. Probably not recommended but it did the trick.
