Todd booked his truck in for a box replacement ..

we got right to work !!



got the box removed .. and YIKES!! it's a sad day





contacted Todd , and sent him some pics of the rust

so with the "go ahead" from the owner ..
some progress today

I started the day with cutting some "fish plates"



also .. got the support tube removed



fit and ready to weld



and some melted metal





also the new support tube



all wire wheeled , metal etched , washed .. and drying overnight for the POR tomorrow ..

so all dried this morning , started the POR 15 treatment ..







also the inside .. as best I can anyway ..



and after done with the spraying , I go around with a brush , to "touch up" the missed spots .

and while the frame is curing .. I started on the fuel tank pickup ..



Toyota dosnt include new screws .. but I have em ..
A little Never sieze ..





with the frame cured enough to start installing everything else ..
I got it back together , and ready for the box tomorrow

Todd is back ... with a serious windshield leak . and asked me to fix it ..
so here we go




and got the windshield out .... YIKES !
called Todd to confirm , and he loves his truck , so I am proceeding

yeah , it's ugly in there .. just about done building the new pieces , hope to get cutting tomorrow

also got a new RUBBER weatherstrip coming ... no more "gluing" and cutting for this windshield !

started cutting and welding today ..
started on the drivers side vertical pillar , and worked my way up




when cutting the uppers , you need to be sure not to cut to deep , as there are corner roof supports in there ... they are usually ok , as they are underneath the corners . also , you need to seal the bare metal .. I use zinc "weld threw primer" .. I will also seal everything from the inside as best I can when I'm done .




Tacking the new piece in place , and working with the "heat" very slowly




and moving in sections .. as with the corners , the roof header also has a support , so be sure not to cut it ...




so far so good

so basically done for the moment ... I waiting for a delivery I have coming from Japan with the OE rubber windshield weatherstrip . along the bottom of the windshield opening , the dash bolts there , and there is a flange there , I assume to "hide" the glue area , and urethane ooze on the bottom . pretty sure I will need to cut this off for the thickness of the new weatherstrip to fit , but I just want to make sure

so the new weather strip showed up today ...




and as I suspected , for BEST fit , the flange on the dash should be cut .. so this was how I proceeded




easy to do with the windshield out




primed




and painted while the windshield is out , curing overnight .

Any more info on the rubber weather stripping? Is this something the Japanese trucks got that ours didn't? What benefit does it have over the US trucks.

so got the welding all done ...




a "skiff" of bondo , and some epoxy to cure overnight







Windshield is ordered , and will be here tomorrow .... But , we are replacing ALL of our light fixtures tomorrow , so not sure if i'll get the shield installed tomorrow ..
