So just to be clear, the clunk happens with the hubs locked in 2wd. and in 4wd High and Low? **EX: the clunk doesnt happen in 2wd with the hubs Free.
Mine may have the same problem, and if so, I can give you a direction to follow.

Sorry, I thought it was something transfer case related, but it does do it in 2wd. Nevermind.

My truck only clunks randomly when the hubs are locked in 2wd, I guess when the hubs are locked in 4wd it dose it randomly too, I was told to replace the bronze bushings for the CV shaft in the front wheel spindle. I have heard that Upgrade kits are also avail to make them roller bearings instead. look to see if there is alota slop between the spindle shaft aqnd the bushing, I dunno the tolerence and it wont tell you much in a clymer manual either, maybe someone else could help us out?

The clunk / binding noise happens when the the hubs are locked and unlocked. It does not make a difference if the transfercase is in 4x4 or 4x2.
So that pretty much rules out the u-joints & cv-shafts since they don't spin in 4x2 w/ the hubs unlocked. Correct?? It's not random. It happens every time when starting from a dead stop. But it does not happen in reverse from a dead stop. I cleaned the hubs & repacked the wheel bearings 10K miles ago when the 50n recall was done. All parts were torqued to spec & I used a 54mm socket & not a chisel/screwdriver to set the pre-load. Could it be a possible ball joint? I know the boot was ripped on the drivers side UCA and I've been driving quite a bit on sandy salty roads for the last 10K miles. Thanks for the replies. Any other ideas? I can feel it sort of rattle/clunk over bumps in 1st & 2nd under 10 miles per hour. The passenger side is fine. |

hmmm, sounds similar to my issue, but not entirely. When you are letting the clutch out (like when its almost at full travel of its release) does it make the noise then and every time you shift? or just in first when you are taking off. I think you may be onto something with the ripped ball joint. if you have time pop it off/ or inspect it for unusual play or if you can feel a worn spot. Also check your torsion bar bushings and the stabilizer bar bushings aswell.

Yes, the sound is made near the top / end of clutch travel, just as the vehicle is moving forward. It will do it into 2nd gear sometimes with a clunk as I relase the clutch.
I'll look at the torsion bars & busings, but those have been pretty much rusted and will stay that way until they break. No sense in trying to take the ball joint out unless I have a replacement for it. It looks like the bolts are pretty rusted & might need a little extra assistance when being removed. I'll keep driving it, I'm putting on about 700 miles a week right now, so I'll know when the sound gets worse & if it gets to the point when I can't drive it, I'll have to fix it. Thanks for the reply. I'll wash the truck tomorrow so I can inspect the bushings. ~ryan |

ok I looked into my truck a bit more, now that I had time, the primary issue is the at I have squeaky steering knuckle bushings.-those infamous brass bushings, there is a thread on how to make your own bushing greaser tool, i takes a lil welding and some machine shop basics to do it, but when you have one, you'll be the king of yotas between your buddies. look it up in the newb sect, or 85-95 trucks.
There is a clunk when driving and shifting a little prematurely. i notice it is very slight in every gear, but is more noticeable when luggin a taller gear. that seems to me as normal, but I havent heard your sound so it may be something as simple as this. You are correct it isnt your cv's or any of that, but most likely I would bet money on your wheel bearings or those brass bushings. I have bought and sadly cant return them, so I plan on making a grease tool for these and replacing them in the spring. oh and when taking apart the wheel bearings, be sure to use a 54mm socket to save you some greif. some people like to use the hammer and big screwdrider technique...I've done it myself and am not proud of it. you could proly get a 3/4" drive 54mm socket for $20 or under and an adapter to 1/2" for a reasonable dollar too. good luck hope this helps.
